Absolutely amazing Joe!!! I love it. If I were to do something similar colorwise, I think I would have done the center too and just made the whole thing mirror black, but that's just what I would do being inspired by yours. I think the advantage of painting almost everything is that you have much more freedom to mod as you can cover up imperfections with a coat of paint and no one's the wiser. Big time kudos man!
About the audio, I'll let you know what I get working. I'm trying to get the headphone output hooked up to my Auzentech X-Fi Home Theater HD card since it has Intel HD audio pinouts and a headphone amp. It'd be great to not have to hook my headphones to the back of the computer to get the benefit of the amp.

Great and nice job Joe !! I have just realize that's more than one year I'm busy too with my mod and it is not yet finished. About the audio connections, Jedric on Isanelymac wrote this , based on Aqua's drawn : OK folks I tested this and its working. My setting was left on(HD-Audio) Azalia-compliant in the BIOS. I tested first in Windows and I get sound on both left and right channels. Then I tested in SL(10.6.2) its also working both left and right channel.
Below is a pic of my FPB which I believe is 2008.
From left - indicated by an arrow - V
MACPRO FRONTPANELBOARD AUDIO 1 Sense - 2 GND - 3 Right Channel - Connected to HP_R pin header in MB 4 Left Channel - Connected to HP_L pin header in MB 5 (Cable Shielding) GND. Connected to AGDN
Still working on Jack Sensing.
When you test do it in windows first so you know its working proplerly since your MB will have the proper driver, If you get no sound in osx you know its the audio kext that you are probably using is the one that is causing the problem.
UPDATE: Spent a full day on this. Jack Sensing will not work.
Looks like 2008 FPB is AC97 design(pin 1 and 2) on the headphone jack is closed(connected) by default(Diagram D in the wiki below), when a jack is connected pins 1 & 2 becomes open. AC97 does not support jack sensing.
Though my MB supports both HD-Audio and AC97 on the front Panel audio header. The FPB headphone jack needs to be change to a headphone jack that has pins 1 & 2 open(Diagram C in the wiki) and gets closed when then jack get plugged in for HD Audio jack sensing to work properly otherwise its reversed and the sensor will think there's something plugged in due to pin 1 and 2 being closed.

See diagrams for HD-Audio and AC97

In OSX you manually have to choose your output anyway.

That's so funny!! I came to the exact same conclusion after about the same amount of testing. I finally do have both left and right audio working perfectly connected to my Auzentech X-Fi Home Theater HD card, but jack sensing just won't work since the jack is normally closed instead of normally open like the standard HD audio is. I've been trying to figure out how to use the built-in logic of the jack and inverting it, but it's driving me a little crazy. It's so weird that I can get jack sensing working, just backwards (need to have headphones in to enable speakers and unplugged for headphones which means you can't hear out of the headphones). If we could make the motherboard think the switch is open by default and closed when the headphones are plugged in, it should work. For now, I don't mind manually setting it to headphones in software. Also, you are a little bit mistaken on your jack sensing analysis. When the headphones are plugged in, only pin 1 on the FBP is open... pin 2 (GND connected to the sleeve of the mini-plug) is still connected which is why the headphones work without sensing working. Also, you listed the pinout of the panel, but not the colors of the wires, so here they are: pin 1 - purple pin 2 - brown pin 3 - black pin 4 - gray pin 5 - larger black This might help you on the other end as well as if you changed the wires around like I did when testing. Apple went with a kind of hybrid HDA/AC'97 connector as there aren't enough wires for AC'97, but backwards jack sensing switch from HDA. Sometimes I get so annoyed that Apple has to do things different, just to be different (eg Mac Pro fans). Why couldn't they just do it like everyone else... it's not like anyone's going to copy their front panel schematics.

Joe,
My drawing will be different to your case as you have cut out the hole slightly lower and start into the curve from what I can see. Do you want a drawing exactly as I did it of one that is to fit your case. If you want it as yours you would have to supply me with the opening size. When I made mine, I made it out of stiff card first (that was the same thickness of the stainless) just to be sure all the holes lined up.

I see, makes alot of sense, Well my case needs further modding, as I need to cut up to the first PCI bracket. As there is no motherboard fitted in my case its hard to measure the depth. I think (as it would be easier) if you could clone your dimensions that would be a great starting point. i can then measure the opening on mine and modify yours to fit. I'll combine the two dimensions and like you did, create a cardboard version. J.

... This is the cable shaanky98 made for me a couple years back (really hope I paid him). I striped it down and Braided it. This is my first attempt with the MDCP kit. A little ropy to begin with but by the last few cables I had it down. Ordered 10 x 120mm fans due to come on Wednesday. Let the braiding begin. J.

Looks good joe. The paint looks really pro, is it powder coated? The outer case is sprayed to a piano black high gloss finish as are all the plastic internals (Rear 120mm bracket and front 2x120mm fan bracket) the Apple CPU cover, RAM cage, PSU cover, Drive bays and Optical bay sled are also all sprayed. So the PA120.3 Thermochill rad, rear exhaust grill, PUMP mount and drive lock bar. ChilledPC carried out all the paint work. its very well done. It's really starting to take shape, I just sent a quest order for £340 worth of Bitspower fittings! I'm trying to complete this build to the highest quality possible, Alot higher then I can truly afford. Hence it taking so long. J.

Mini update, My rear IO panel is being fabricated as I type, The design engineer has just sent me his CAD drawing of my custom 120mm Fan Grill/Cover, I'm getting six of these made for the PUSH/PULL fans on my PA120.3. I'm getting them in the same finish as the Mac Pro (stock) as the RAD is black the contrast will match my actual case. What do you think? ... J.
